I'd like to 3D print a clip that connects two metal tubes of a wheel chair.
My requirements to the material are:
1. it must be usable outdoors (UV light, rain)
2. it should be stable up to 20 kg weight
3. one clip should cost less than 30 Euros (about 45 cm3)
Metal sintering seems too expensive. Could #PETG work? Maybe someone can point me in the right direction which material is suitable.

@tinx Do you have experience with printing cylinder screws and threads with PLA? I have a screw M6 with a distance of 1 mm between the threads. Is a nozzle for 0.2 mm ok for that? How many mm should be the tolerance to the female thread? After the prototype: which online service can you recommend for 3D printing screws and threads as stainless metal?

Forget the methods described in the FreeCAD Wiki unless you need a very specific non-standard profile. Custom diameters are much easier than you might think!
I have recorded a little screencast to illustrate how easy it is using Part Design > Hole and custom offsets. Basically, choose your thread profile, e.g., M16, and calculate a custom clearance.
